I need to replace a bad 012 w/ring gen. station card in a Merlin Legend. Do I need to shut the power off to do this or can I do it with the power on?

I would power down. If 2 cabinets off left to right ,on right to left.

What I have found is that you can SOMETIMES busy out a board through software and then remove it. But I've never been able to slide one in without causing a switch to reboot.
Ken is right. Definitely power down first.

I would also add that, if the processor has a backup/restore PCMCIA card, saving the current configurations before powering down the system might be a good idea.

I have to disagree with KenB.
The CORRECT SEQUENCE is ALWAYS Left to right, Off and On.
And wait a couple of seconds between carriers during power on.
If you do LEFT TO RIGHT, you will find all kinds of errors in the Error Log.
And yes, DO A BACKUP first!

Clarification needed. Shouldn't you power up the expansion carriers first so that the cards will be visible to the processor when it comes up
On a Magix that would be right to left.

Switching off the main carrier first does make sense (left to right). That way the processor has full view of the expansion cards before it goes down. :thumb:
