Can I upgrade a 7400 running V4.60b to V4.92 in one step or do I have to go to an intermediate version first?

yes you can but backup using the latest osdm first as you need to mmc811 it afer the upgrade.

On a 7400 can you do this via DM File Control or do I have to manually copy the upgrade files to the memory card?

Manually copy over files. Some of the 7400 files are too big for DM file control. Best practice is use a spare SD card if you can. That way you can swap out rather easily if something goes wrong.
